1. About this manual
This manual shall always be available at operator’s panel.
This operator’s manual comprises information about:
✔ Personnel safety
✔ Machine safety
✔ Normal use (daily)

This manual may be copied for internal use without our written permission but not
be imparted to a third party.

For programming, see separate programming manual.

Together with this manual, please find enclosed mechanical and electrical docu-
mentation. These documents may not be copied without our written permission
and the contents thereof must not be imparted to a third party nor be used for any
unauthorized purpose.

3. Safety
This machine including welding equipment shall be used for welding of workpiece.
The machine is meant to be used together with a sort of fixtures.

This equipment is constructed, produced and tested according to the


laws of the Member States relating to machinery (98/37/EEC) and the
demands of the EMC-directives (89/336/EEC) and (93/68/EEC) as well
as the Low Voltage Directive (73/23/EEC).

Motoman Robotics Europe AB’s responsibility does not cover errors


or safety risks that may occur in equipment connected to the Moto-
man Robotics Europe AB machine, nor errors or safety risks that may
occur in the machine caused by equipment connected to the Moto-
man Robotics Europe AB’s machine.

The Motoman Robotics Europe AB machine may not be used until the
complete production unit correspond to the laws of the Member Sta-
tes relating to machinery (98/37/EEC).

External cables must be connected according to our cable connec-


tion Guide included in this document.

The machine must only be operated by specially trained persons.

It is not allowed for any person to stay inside the safety fence when
the machine is in operation.

3.2 Health and safety regulations


The use of any machine may be dangerous. It´s important that you fully read,
understand and observe the following safety precautions and warnings. Read the
instructions periodically. All safety precautions has been observed when manu-
facturing this equipment, however, all risks cannot be compensated for, otherwise
the working capabilities of the machine would be limited. Its important for you to
know that all equipment produced by Motoman Robotics AB has been tested at
our facilities, and should work properly if the electrical connection has been made
correctly. In the unlikely event of a malfunction of any type, please contact our
technical service department immediately before attempting to service or modify
any equipment.
Basic safety precautions should always be followed to reduce risk of fire, electric
shock and personal injury.

Observe all applicable local safety regulations, standards and ordi-


nances.

Minors should never be allowed to use indexing equipment. Bystanders especi-


ally children and animals should not be allowed in the area where the indexing
equipment and the welding robot are in use.
Never leave the machine unattended. Be sure that anyone using your equipment
reads and understand the information contained in this manual.

Safe use of the equipment involves:


a) The operator
b) The machines
c) The use of the machines

■ The operator
You must be in good physical condition and mental health and not under the influ-
ence of any substance (drugs, alcohol) which might impair vision, dexterity or jud-
gement.
Do not operate the indexing equipment and the welding robot when you are fati-
gued, if you do you may lose control of your machines. Please be alert at all
times.

Working with any machine can be strenuous. If you have any condition that might
be aggravated by strenuous work, check with your doctor before operating our
system.

■ Correct work dress


Clothing must be sturdy and snug-fitting, but allow complete freedom of move-
ment. Avoid loose-fitting jackets, scarves, necklace, jewellery, flared or cuffed
pants, or anything that could become entangled with the indexing equipment and
the welding robot.
Good footing is important in working with the machines. Wear sturdy boots with
nonslip soles. Steel toed safety boots are recommended. Wear an approved
safety hard hat to protect your head.

3.3 Arc safety


■ Noise
The noise created by the arc can be injurious to health. Welding noise may
damage your hearing, always wear sound barriers (ear plugs or ear mufflers) to
protect your hearing.

■ Glare
The light created by the arc contains UV-radiation. Exposure to UV-radiation
damages eyes and skin. The effect of the UV-radiation increases with shortened
distance to the arc. Use protection shields and curtains. When studing the arc
always use a welding shield of sufficient strength and protect naked skin.

■ Heat and fire


The arc will scintillate which results in hot surfaces.
✔ Always wear protective gloves.
✔ Check fire extinguisher regularely.
✔ Use fire extinguisher suitable for: textile, inflammable liquids, electricity.
✔ Do not store inflammable material or liquids near the machine.
■ Air polution
The arc will result in smoke and fumes. Avoid to be exposed to these fumes. Suffi-
ciant sucktion has to be applied to evacuate the fumes. When working near the
arc use a protective mask.
Material containing one of the following elements: lead, cadmium, zinc, chrome,
nickel, quicksilver or beryllium, may produce unhealthy amounts of dangerous
fumes in contact with the arc.

■ Machine Safety
The machine is as a separate unit tested by Motoman Robotics Europe AB’s per-
sonnel in accordance to the Essential Health and Safety requirements relating to
the design and constuction of machinery.

■ Signs
The following signs are applied to the machine:

High voltage

■ Emission of air borne noise


Measuring of emission of air borne noise has been carried out by Motoman Robo-
tics Europe AB according to the Machinery Directive. The following levels of noise
have been measured from a distance of 3 m from the robot:
Operating < 85 dB(A)
Stand by < 70 dB(A)

■ Emission of gases
No emission of gases from the machine.
Gases are due to the welding operation (protecting gas, wire and material).
It is customers obligation to evacuate possible gases.

3.4 Maintenance
Never modify a Motoman Robotics Europe AB’s equipment in any way. Only
attachments and parts supplied by Motoman Robotics Europe AB or expressly
approved by Motoman Robotics Europe AB for use with the specific MOTOMAN
models are authorized. Although certain unauthorized attachments are useable
with the MOTOMAN equipment, their use may, in fact be dangerous.

Important!
Never attempt to clean the machine, grease it or adjust it when it is still running.
Turn of main power first! And never forget:
Keep your eyes open - that is the best protection!

3.5 Guarantee
Don’t put aside these operating instructions without having read them carefully,
and insist that the operator of this machine also study these instructions. They are
for your own advantage!
This information contains all operating and safety instructions for this Motoman
Robotics Europe AB machine.

In order to achieve optimal efficiency, and thus full satisfaction with your Motoman
Robotics Europe AB equipment, it is most important for you to read and to
understand these maintenance and safety regulations before you operate your
machine.

These machine is meant for high production, there fore, strict safety regulations
must be observed in order to reduce the risk of accidents and physical damage.
Carelessness or inappropriate use of the machine may cause severe or even fatal
accidents, there fore, you must avoid unnecessary disturbances by using the gui-
delines and safety precautions given in the operating instructions. Careful and
regular attention is the basis for highest efficiency.

Any system will only work correctly if it is operated correctly. In addition to safety
and operating instructions, this manual includes spare parts and maintenance pro-
cedures. Fore the machine, Motoman Robotics Europe AB honours a guarantee
of normally one year, beginning with the day of installation. All working parts, such
as chains, belts and chain wheels are not included in this guarantee. Title for gua-
rantee is valid only when using original Motoman Robotics Europe AB spare parts
exclusively.

When ordering spare parts, please always state the machine type, machine num-
ber, exact spare part number and all technical data. Only then can we execute
your order correctly and promptly.

Modifications in the programming module might cause damage to the machine


and may only be done by specially trained people.

3.6 Installation
Refer to the service manual for UP-series, XRC and RM2 resp.
After the installation a complete function control of safety functions should be
done.

■ Pneumatic system
Be careful when connecting the pneumatic system to the main system, valves,
cylinders and tools may do unexpected movements.

3.7 Running in TEACH-mode


When running in TEACH-mode or programming the robot, highest precautions
must be taken.
Passing program steps or setting of e.g. IN/OUT signals in the robot job may
cause lost of interlocking functions i.e. fixtures or positioners may loose balance,
release of fixture or lost of settings.
This may cause severe damages on the machine or serious personnel injury.

Resetting of a robot must be carried out in an accurate way.


If in doubt, don´t hesitate to ask educated personnel or service tech-
nician.

If the robot is in a physical position differing from the cursor position in the robot
job it will go shortest way at high speed to meet this position when PLAY - START
mode is selected!

4. Function description
4.1 Measure before start
a) Set the main switches in position ”ON”. (XRC-controller, rectifier etc.).
b) If the system has been stop by emergency stop, reset according to separate
instruction.
c) Check that the robot program relates to the product.
d) Check that the welding torch is set in right position.
e) Check that the robot is in start-position.
f) Close the service gate
g) Press RESET GATE.
h) Set the system in AUTO / PLAY.
i) Activate the servo power via SERVO ON.
j) Push START on XRC-panel.

4.2 Start
a) Mount the workpiece in the fixture.
b) Press OUT PASSAGE inside loading area.
c) Press RESET LIGHT BEAM on operator’s panel.

4.3 Normal stop (end of shift)


a) Push HOLD and the machine will stop. The machine will stop automatically
after finished operation.

NOTE! Servo power is not turned off.


b) Push START to restart the machine.
c) Servo power can only be turned off by EMERGENCY STOP or by SERVO ON
button.

4.4 Emergency stop


EMERGENCY STOP will stop all motions of the robot, power to the rectifier, gas
supply and wire feed.
Emergency stop buttons are placed at:
✔ XRC-controller
✔ Programming pendant
✔ Start panel
Reset by first mechanically reset the emergency stop button and then activate
servo power by pushing SERVO ON.

When entering the working area of the robot the safety circuit is opened and all
motions within the area is stopped.
Leave the area and reset the safety circuit .

Reset the service gate by:


a) Pass out through the gate.
b) Be sure that no one is within the working area, close the gate.
c) Press RESET GATE.
d) Press PLAY.

■ Light beam
If the light beam is cut it is safe to enter the loading area during operation, only the
positioner is stopped from changing stations. The robot continues its cycle.

Reset the light beam by:


a) Press OUT PASSAGE inside the loading area.
b) Pass out through the lightbeam.
c) Press RESET LIGHT BEAM on the operator’s panel, within 5 seconds.
d) Press START on the operator’s panel,

The programming pendant is normally hanged on the XRC-controller.


The programming pendant is equipped with a ”dead-mans-switch” i.e. a safety
switch mounted in the handle which overrule the safety circuit.
The DMS works in the same way in both Teach and Play mode.
If the DMS is pressed the speed of the robot is lowered to safety speed (250 or 33
mm/sek, due to setting).
By using the DMS it is possible to open and enter the cell without interrupting the
cycle (only meant to be used during programming and testing).

The safety switch has three positions:


Released Robot stopped
Easily pressed Robot ok
Hard pressed Robot stopped
If the handle is pressed into the bottom it has to be completely released before it
is possible to restart the robot again.
If the handle has been released and the easily pressed again, servo power is
automatically connected but a new command for motion must be selected.

4.8 Changing robot job XRC


Changing of robot job is carried out as follows.
Depending on if it is a ”Masterjob” or ”Job” the robot has to be stopped in diffe-
rent ways.

■ Stopping
-Masterjob (endless cycle)
a) Robot is normally set in mode PLAY / AUTO.
b) Put the XRC in mode PLAY / 1CYCLE. The program will now stop after finis-
hed cycle and return to home position without starting a new.

-Job (normal use)


c) The robot will stop after finished cycle and return to home position.

■ Get new job


d) Put the XRC in mode TEACH / 1CYCLE.
e) Activate the programming pendant by pushing ENABLE-button.
f) Press TOP MENU-button on the programming pendnat.
g) Select JOB LIST, a list of available job will be shown on the display.
h) Chose job by moving the marker, by means of the arrow-buttons or wright the
program name on the line.
i) End by pressing ENTER.

■ Setting
j) Exchange tool in robot (if necessary).
k) Check for and remove products that not belong to this operation.

■ Starting with a new program


l) Disable the Teach-box by pressing ENABLE.
m) Put the XRC in mode PLAY / STEP.
n) Make a test run one step at a time by pressing START (repeated after each
movement). Check for collisions etc.
o) Put the XRC in mode PLAY / AUTO.
p) Press START, automatic running of the program will continue.

5. Machine description
5.1 General
This robot includes welding equipment and shall be used for welding of workpiece.
The machine is meant to be used together with a sort of ifixtures or jigs for the
workpiece.

5.2 Pneumatic system


Be careful when connecting and operating the pneumatic system valve for the first
time, cylinders, tools, etc. may do unexpected motions. Do not move cylinders,
tension tools, valves etc. during service or then the system is deaired.

5.3 Positioner
One positioner is connected to the machine. The positioner is totally controlled by
the robot controller. The positioner is designed for two workpieces, for manual
changing of position see program manual.

6. Options
Options are not included automatically, they are added according to customer
request.

6.1 Torch service station


A torch cleaner is mounted on the equipment, to which the torch can be ordered
in intervals set in the XRC. Depending on order the torch cleaning station is deli-
vered in three different stages.

Check the oil level in the spray unit regularely.

6.2 Welding power source


Many different kinds of rectifiers can be adapted to the machine, check with Moto-
man Robotics Europe AB, if in doubt.
The rectifier shall be placed inside the safety fence and connected to the XRC-
controller

6.3 Water cooler


A separate water cooler is connected to the system for cooling of the hoses,
cables and torch. Check the level of the cooling water regularely.
See separat instruction.

6.4 Welding equipment


The welding equipment comprises:
✔ Arc welding torch air- or water-cooled
✔ Cable bundle
✔ Wire feeder
✔ Cable terminal box
✔ Reel holder and brackets

6.5 Breakaway torch mount


The breakaway torch mount consists of two main parts - flange unit and torch
mount unit. The actual bracket for torch mount is dedicated to the actual type of
welding gun. The unit comprises a reliable micro switch which gives stop signal to
the robot in the event of collision. The unit is manufactured in aluminium and bak-
elite.

Reset of the breakaway torch mount:


a) Check the reason to the collision.
b) Make necessary remedy.
c) Leave the robot working area.
d) Reset the service gate.
e) Restart robot cycle

6.6 Wire feed controller


Wire feed controller WFC-ULTRAMATIC stand alone version.
The wire feed control is carried out by the XRC-controller, touch buttons on the
panel are only test functions.
For more information, see separate instruction.
Main power switch is placed at the back of the unit.

A = Indicates which kind of information that is shown on the display and selected
by means of the SELECT-arrows.
B = Manual blowing of protective gas through nozzle.
C = Manual feed of the wire (jog).
D = Stops welding power, protective gas and air (not robot or positioner).
E = Manual blowing of air through nozzle.
F = Indicates stop in welding power, protective gas or air.
G = Increases the jog speed of the wire (only effect on the C-button).

6.7 TRD-track
Pneumatic track, type TRD-1200 is a two position track. TRD-1200 is designed for
the purpoose to carry one industrial robot.
The pneumatic track is controlled by the robot controller.
See separate instruction.

7. Trouble shooting
On the display of the teachbox, messages from the XRC will be shown. The mes-
sages can via a table be translated to remedy - measure. This table is found in a
separate service document called: MOTOMAN XRC - ALARM / ERROR LIST.
