PREFACE

Please read the manual of operation carefully before opefrate the engine ,and the operator
should maintain it strictly as required.
The engine is improved from time to time ,so the manual of operation may be different from
the engine ,please draw attentions to it .The engine NO.is engraved in the central position of
cylinder-block upper end by the side of the fly wheel.

PRECAUTIONS

To ensure the availability and a long service-life, the engine should be operated and
maintained strictly as required .
Never let the engine run in overload ,or the engine will be damaged .To avoid premature
wearing of the engine parts ,do not allow to run the engine with high speed in the period of
commissioning.
If not necessary ,don’t run the engine with high speed . While running with low ger ,the
engine should keep running in low speed .Cooling water should be soft-water.
Do not allow to frequently work in the condition of boiling or in high temperature water
(over 95℃).
Please choose the real parts supplied by our works or appointed one by our works.
Wellkeep the manual of operation and transfer it with the engine.

CHAPTER Ⅱ
ENGINE OPERATION AND PRECAUTIONS
1. ENGINE OPERATION

Fuel, oil and cooling water

1) Fuel and oil:


Fuel and oil selected subject to local ambient temprature.
2) Cooling water:
Water of rain or clear river water is always preferably selected as cooling water. You are
always suggested to fill some anti-frozen liquid in cooling system in cold winter. Heat the cooling
water up to 80℃ before filling it into the water tank, if the engine is hard to start, when the
ambient temperature is below 0℃.

Inspection and preparation before starting:

1) Check each connection for tightness, check operation levers such as fuel supply lever, engine
stop lever whether they are running freely.
2) Running the crankshaft several turns, check each part for running smoothly.
3) Check the oil level in oil sump and injection pump to ensure that the oil level is at the upper
side of the oil dipstick mark.
4) Check water tank for full of cooling water and whether there is any leakage on water pipe
connections.
5) Check fuel tank for full of fuel and fuel pipes for smooth flowing and its leakage.
6) Check each attached parts for correct connection as injection pump, fuel filter, oil filter, water
pump, fan, generator and its bracket, fan belt, starter and water tank etc.
7) Check each connector of electrical system for correctness, tightness.
Check alternator for sufficient voltage.
Check alternator for negative electrode bonding and the accumulator for negative electrode
bonding.

Engine starting

1) Set speed adjusting level at middle position.


2) Loosen the air exhaust screw on fuel filter, continuously press the hand – operated fuel delivery
pump to discharge the air inside fuel system, especially for new engine or engines stocked for long
time.
3) To start the engine first turn the switch to “pre-heat” position to heat the engine for 25-30
seconds.. Then turn to “pre-heat” p osition to start th e en gin e. Rep eat as abo ve p rocedu res in 2
min utes, if you failed to start th e en gin e.
4 ) After startin g, immed iately adju st fu el supply to make th e en gin e runn in g at idle sp eed.
Care shou ld b e taken to ensu re th at th e oil p ressure is up to50 kP a, th en gradu ally in crease
sp eed to warm up th e en gine with out 1o ad.
Engine running

1 ) En gin e is on ly a1 1o wed wo rkin g with 1o ad wh en the coo1in g water temp eratu re is up to


50 ºC. Runn in g at rated po wer wh en th e coo1 in g water temp eratu re is abo ut 80 ºC.
2 ) In creasin g or d ecreasing th e 1o ad and sp eed should b e smo oth ly and gradu ally carried
ou t. No rmally is n ot a11owed to in crease o r d ecrease th e 1o ad su dd enly.
3 )Durin g en gin e op eration, care mu st b e taken to see wh eth er th e meter is normal, the
co1o ur o f exh aust air and the sound o f runn in g. Sh ould an y abno rmal app ears, stop th e en gine
and ch eck.

Eng ine stopping

1 )Befo re stopp in g th e en gine, 1 o wer th e sp eed to th e id le con dition and grad u ally disch arge
th e 1o ad un til th e water temp eratu re co mes do wn b elow 70 ℃, th en th e en gin e can b e stopped
b y stop — 1 ever.
2 )After the en gin e stopp ed, tu rn th e switch to mid dle po sition.
3 )After the en gin e stopp ed, drainin g th e coo lin g water b y op en in g th e water co ck on b oth
cylind er b lo ck an d water tan k wh ile th e co olin g water temp erature co mes do wn b elo w 60 ℃.
Wh en amb ient temp erature b elo w 5 ℃. Drain in g is n ot n ecessary wh en an ti-fro zen 1iqu id is
fi11 ed.

2 . PRECAUTIONS WHEN OPERATION

En gine shou ld be maintain ed and adju sted acco rdin g to th e stipulatio n in th e op eration
man u al.
Fu ll sp eed and full 1 oad op eration is not a11o wed for th e n ew or repaired en gine. First
wearin g-in shou ld b e carried o ut fo r 45 ho urs in 1ow speed and 1o ad. Th en th e en gin e cou ld b e
pu t in normal 1 o ad op eration.
En gin e fuel sh ould b e precipitated and filtered clean.
Keep n ormal water temp erature at 75℃ -85 ℃ , no rmal o il Pressu re at 3 00-450 kPa.

3 . ASSEMBLING AIR FILTER .

Air filter sh ould b e correctly, reason ab ly and tightly assemb led at a suitab le place on b ack
o r fron t o f th e ch assis o f cab in, and conn ected to intake p ip e b y rubb er wave pipe which both
end s should b e tighten ed with clips. Th e dirt d isch arge p ort shou ld b e do wn ward s.
CHAPTER Ⅲ ENGINE MAINTENANCE

To en su re a lon ger service life, th e en gin e shou ld b e main tain ed acco rd in g to th e


fo llo win g p ro cedu re.

1. DAILY MAINTENANCE

Ch eck th e oil level in oil su mp, to en su re th e oil level b e b etween th e two marks o n th e
o il dip stick.
Ch eck water qu antity in water tan k.
Ch eck th e oil level in injection pu mp and sp eed adju sto r, refill to sp ecified po sition wh en
in su fficien t.
Ch eck and remo ve any o il, fu el, water and gas leakage.
Ch eck for th e tigh tn ess o f each attach ed p arts.
Ch eck for th e tigh tn ess o f en gin e b racket.
Keep th e en gin e clean,and remo ve dirt and mud . Sp ecial care mu st b e taken to en su re th e
electrical eq uip men ts dry and clean. After 45 hou rs wearin g - in o f n ew en gin e with ligh t lo ad,
o il should b e rep laced an d th e oil filter cartrid ge sho uld b e clean ed in time.
Remo ve oth er troubles and abno rmals.

2. MAINTENANCE AFTER 100 HOURS

Ch eck valve clearan ce and adjust wh en n ecessary.

Remo ve d irt in intake pip e and air filter.
Ch eck injection and injection p ressu re after 200 hou rs. Clean an d adju st when n ecessary.
Ch eck tile accu mu lato r vo ltage. Th e sp ecific gravity o f electrolyte shou ld b e 1.28 - l.
29 , wh en air temp eratu re at 15 °C. It is n ormally not lower than 1 .27.
Ch eck wh eth er th e electro lyte level is 10 to l5 mm h igh er th an polar p lates. Oth erwise fill
in vap orized water.
Rep lace coo lin g water wh en not clean .
Take ou t th ermo stat, assemb le water ou tlet pip e, start th e en gin e and ch an ge th e en gin e
sp eed altern atively so as to ch an ge th e coo lin g water flo w sp eed to wash o ut sed imen t. Th en
stop th e en gin e and op en the water co ck both on cylinder b lo ck and water tan k to d rain water.
Wh ile fill clean water into the water tank, restart the engine and run in idle to make water flow.
Close the water cocks as soon as the drained water is clean. Stop the engine and reassemble the
thermostat.
To ensure the parts disassembled for maintenance are reassembled correctly.

3. MAINTENANCE AFTER 500 HOURS

Carry out the follow procedure besides item 2.


Check full injection pressure and atomization quality. Clean and adjust when necessary.
Check injection advance angle and adjust when necessary.
Dismount cylinder head; Remove carbon deposit; Check valve sealing and lap when necessary.
Check connecting rod bolts, main bearing bolts and flywheel bolts for tightness.
Re-tighten the cylinder head bolts according to the sequence shown in Fig. 1, and adjust the
valve clearance.
Clean or rep lace air filter cartrid ge (may p ro ceed earlier accordin g to wo rkin g cond ition )
Replace oil in injection pump and speed adjustor.
Clean cooling system. Cleaning fluid is mixture of 150g NaOH and 1 liter water completely.
Drain out the cooling water before cleaning, then fill in cleaning fluid and run the engine after
8-12 hours. Stop the engine when working water temperature is achieved, drain out cooling fluid
immediately to prevent the inflow scale depositing, finally clean the cooling system with clean
water.
Check thermostat working.
Check each electrical starting equipment to ensure all tightness and wiring connections are
tighten. Replace those burned out.
Check all engine parts, repair or adjust when necessary.

Besides the above mentioned procedures, you may carry out more detail maintenance
according to your, own condition.

4. ENGINE PRESERVATION AND STORAGE.

To store the engine for long time, immediately drain out oil, cooling water and fuel
after engine stops. Clean oil sump and oil filter cartridge.
Carry out maintenance procedure accordingly.
Disassemb le intake and exh au st p ip es. Fill 50 g dewatered clean o il in to air po rt and turn
cran ksh aft to make th e o il smo o th ly co ver th e valves, cylin der h ead, cylind er lin er, piston and
piston rings etc.
Remove all dirt from engine surface; brush the unpainted parts with butter except
rubber and plastic parts.
Cover the mouths of air filter and silencer, wrapped in plastic paper.
Engine should be stored in place of dry, clean and good ventilation.
Chemical medicine is strictly prohibited nearby.
The above preservation method could store the engine for 3 months, if the preservation is
overdue, the engine should be preserved as above again.
CHAPTER IV THE STRUCTURE OF ENGINE
1. CYLINDER BLOCK ASSEMBLY.

wh ich th e shou ld er is 0.0 2 - 0 .10 mm h igh er th an th e cylin der blo ck upp er su rface. Th e h eight
d ifferen ce o f adjacent lin er is no t mo re th an 0.03 mm.
D i s mo u n t i n g c y l i n d e r l i n e r s m u s t u s e t h e s p e c i a l t o o l s a n d s h o u l d k e e p t h e c y l i n d e r
bore inner surface and the cylinder liner outer surface dry and clean, coating grease is
prohibited.
Th e water cavity o f cylind er b lo ck is tested b y 400 kpa water p ressu re for 2 min utes. The
o il ch ann el shou ld b e tested b y 6 00 kp a oil p ressure for 1 minu te, and leakage is not allo wed.
Cylinder block have valve tappet cavity opener, a connecting pipe on the cover plate
c o n n e c t s wi t h b r e a t h e r . T h e o i l fi l t e r a n d w a t e r d r a i n c o c k i s a s s e m b l e d o n t h e c y l i n d e r
b l o c k b y t h e s i d e o f i n j e c t i o n p u mp .

2. CYLINDER HEAD ASSEMBLY

C y l i n d e r h e a d i s a u n i t a r y o n e , a n d i s m a d e o f H T2 0 0 c a s t i r o n p l u s t o c u p r u m
c h r o mi u m o r H T2 5 0 c a s t i r o n .
C y l i n d e r h e a d w a t e r c a v i t y i s t e s t e d b y 4 0 0 k p a w a t e r p r e s s u r e fo r 3 m i n u t e s . N o
leakage is allowed. Valve guide is pressed into cylinder head leaving a protruding of
1 0 m m , s h o wn a s F i g . 2 . T h e c o n e a n g l e s o f i n t a k e a n d e x h a u s t v a l v e a r e r e s p e c t i v e l y

Th ere is an oil hole on th e cylind er h ead co ver, which is d esign ed fo r fillin g in o il. While
mo u ntin g cylind er h ead gasket, p ay atten tio n to th e position o f o il hole, water h ole and screw
ho le. In co rrectly mo untin g is no t allo wed. Before mou ntin g cylind er h ead, pou r 20 g lubrication
into each cylind er lin er su rface.
Cylind er h ead is po sition ed on blo ck b y po sitionin g b ushin g and tigh ten ed b y cylind er
h ead bo lts. Tigh tenin g torqu e is 135~15 0N.m wh ich shou ld b e effected twice.

CRANKSHAFT AND FLYWHEEL ASSEMBLY

Main bearing cover is machined in couple with cylinder block. Cylinder block No. and
s e q u e n c e N o . a r e e n g r a v e d o n m a i n b e a r i n g c o v e r . Th e f o r t h - m a i n b e a r i n g c o v e r i s
p o s i t i o n e d b y p o s i t i o n i n g b u s h i n g . Wh e n m o u n t i n g , t h e t o p a r r o w o n m a i n b e a r i n g s h o u l d
b a c k - f a c e t o t h e s i d e o f c a m s h a f t a n d c o mp i l e t h e n u mb e r f r o m fr o n t e n d .

Flywheel is positioned by pin and tightened by bolts on the crankshaft rear end. Bolts
a r e t i g h t e n e d a t a t o r q u e o f 5 0 - 6 0 N . m a l t e r n a t i v e l y o n d i a g o n a l l i n e . Th e b e l t p u l l e y i s
p o s i t i o n e d b y s t a r t i n g p a w , t i g h t e n e d a t a t o r q u e o f 1 6 0 - 1 7 0 N . m o n t h e c r a n k s h a ft f r o n t
end. Pounding or beating is strictly prohibited when mounting or dismounting.

o il seal. Do no t d amage th em wh en mou ntin g o r dismoun tin g.

4. PISTON AND CONNECTING ROD ASSEMBLY

Th e p i s t o n i s m a d e o f a l u m i n u m a l l o y Z L1 0 9 , wh i c h h a s t o w a i r - - c o m p r e s s i o n r i n g s
and one oil scraper ring.
Th e fi r s t c o mp r e s s i o n r i n g i s o f c h r o m e - p l a t e d b a r r e l s h a p e ; t h e s e c o n d o n e i s o f t a p e r
s h a p e s . Th e o i l s c r a p e r r i n g i s s p i r a l s p r i n g e xp a n d i n g r i n g w i t h t h e i n n e r c y l i n d e r fa c e ,
i n n e r r o u n d f a c e a n d o u t e r c y l i n d e r e d g e fa c e p l a t ed b y c h r o m e , p a y a t t e n t i o n t h a t t h e
spring connecting point should space out 180° apart from the oil scraper ring gap.

t h e r mo s t a t , f a n , c o n n e c t i n g p i p e a n d r a d i a t o r e t c .
Th e c o o l i n g w a t e r i n r a d i a t o r i s p u m p e d i n t o c y l i n d e r b l o c k w a t e r c a v i t y, t h e n t o
cylinder head. Some water directly flows up to cylinder head and accumulated near
t h e r mo s t a t . S o m e w a t e r h o l e s i n c y l i n d e r b l o c k a n d h e a d a r e v e r y s m a l l , s o c a r e mu s t b e
taken not to block them especially those holes between cylinder bores and the triangle area
wh e r e i n j e c t i o n n o z z l e l o c a t e d t o p r e v e n t t r o u b l e c a u s e d b y o v e r h e a t i n g . Wa t e r p u m p i s
c e n t r i fu g a l t yp e . I f t h e r e i s t r o u b l e i n w a t e r s e a l , w a t e r m a y l e a k o u t fr o m o v e r f l o wi n g h o l e ,
repair it in time. Alter long time operation, some deposit shall be left in cooling system

A: ENGINE CAN NOT BE STARTED
