This manual contains data and instructions for operation and mainte-
nance of the reduction gear produced by Wiirtsild Propulsion Norway
AS.
It is required that the reduction gear is operated and maintained by
properly trained and qualified personnel. The instructions does not
generally cover what is considered as corrrrron knowledge of a profes-
sional crew. However it is recommended that all personnel involved
with operation, maintenance and repair of the reduction gear, carefully

o reads and follows the instructions given in this manual.


Wrirtsilh Propulsion Norway AS reserves the right to minor alterna-
tions and improvements owing to reduction gear development without
being obliged to enter the corresponding changes in this manual.
The reduction gear will be equipped as agreed upon in the sales
documents. No claim can be made on the basis of this manual as here
are described also components not included in every delivery.
Exact reduction gear build-up in all details is defined by the specifica-
tion. In all correspondenceor when ordering spare parts, be careful to
state reduction gear fype and product number.
This manual is supplemented by the spare part catalogue including
sectional drawings or exterior views of all components (partial assem-
blies) and the auxiliary manual with components delivered by sub-sup-
pliers where applicable.

This instruction manual covers the mectranical and hydraulic compo-


nents of the gear produced by Wiirtsild: Propulsion Norway AS
For components delivered by sub-supplier their instructions apply and
are enclosed where applicable.
It is required that the plant is operated and maintained by properly
trained and qurlifisd personnel. The instructions do not generally
cover what is considered common knowledge of a professional crew.
However, it is recommendedthat allpersonnelinvolvedwithoperation,
maintenance and repair of the plant, carefi;lly reads and follows the

02. Operationand Maintenance

02.1 Start
O 2 . 1 . 1G e n e r a l

The following instructions are intended for normal start of the gear,
and for start after overhaul. Prior to this the gear has to be installed
and started up for the first time accordingto separateinstructions.
Seealso starting instructions for the engine,propeller and propulsion
control system.
Turning of the gear output shaft with plain bearings is restricted to 3
revolutions without lubrication. If further turning is necessary,the
gear should be lubricated by use of the stand-by pump.
Turning of the input shaft or PTO shaft for gears with clutch, is not
restricted.
The stand-by pump should normally not be operatedwhen the gear is
running. With both stand-by pump and gear pump in operation, the
by-passvalves in the filters may open when the oil is cold or filters
contaminated,and unfiltered oil will enter the gear. Seesection02.2.

If an unsatisfactorytooth bearing area is observedduring the specified
inspections,it maybe necessarytore-alignthe gear.If this is discovered
during the sea trials, full load should not be applied beforethe align-
ment has been corrected.

gearswith servooil system,checkthat the propeller pitch order is set
to approx. zeropitch.
p Startthe stand-by pump and checkthat oil pressurebuilds up. If
not, stoptJ.epump and checkthe bleeders.Fill up with oil on the suction
side beforere-start.
@ Cneck the lub. oil level after the stand-bypump has beenoper-
ated and the piping is filled with oil .
@ ftusfrthe gear for at least 3 hours after the oil temperaturehas
reacheda minimum of 30'C. Checkthe differential pressureduring the
flushing. If alarm, checkfilters
@ Ctreck the combination valve, clutch valve and resets as re-
quired.Seechapter06, section06.4.
@ Cnect that the control functions and instrumentation accord-
ing to the instrument list are connectedand working.
Check that the clutch is functioning.
@ lnspect the fihersafter flushing, Replaceif necessary.

O2.1.4Quay trialaftermajor overhaul

Start the quay trial with approx. idle speedand zero pitch. Increase
o
the speedand pitch if possible,in oneor two stepsup to what is allowed
in this position.Avoid running in speedrangeswhere gear hammering
occurs.Run tJle gear in each load step at least until stable tempera-
tures are obtained.
I Supervisethe oil, bearing temperaturesand oil pressures,log the
readingsevery half hour.
@ Compare the gear housingtemperature at the fore and aft po-
sition of the pinion- and output shaft bearings.
Check for abnormal noise and vibrations.
@ Cnecf the gear for possibleoil leakages.
p Ctreck the operation of the clutchesand hydrauliccontrolvalves.

I nner the quay trial, openthe housing coverand inspectthe tooth
bearing areasof the main mesh.Notice the contactlength. Depending
upon load and gear design,this should be about 40-7Oo/"of the tooth
width.

02.1.5Seatrialafter majoroverhaul

The load should be increased gradually according to the following


program. If the engine start-up program includes a similar load in-
crease,this can be applied.

pervise the oil and bearing temperatures, the oil pressuresand fill in
the readings in the sea trial log every half hour.
|7] Stop the test run, open the housing cover and inspectthe tooth
bearing areasof the main mesh.Notice the contactlength.
p nun the gear for one hour at 80% Ioad and 100%speed.Super-
vise the oil and bearing temperatures and the oil pressures,fill in the
readings in the seatrial log every half hour.
@ nun the gear for minimum one hour at 1,00"/o load and 1007o
speed.Supervisethe oil and bearing temperatures and the oil pres-
sures,fill in ttre readingsin the sea trial log every half hour.
@ Cnect the gear for oil tightness.
@ Cnect the operationof the clutches and hydraulic control
valves.
I Cnect thatthe alarmsand automaticfunctionshave been
tested, are functioning and are approved bythe classification society.
p nfter the sea trial, open the housing cover and inspect the tooth
bearing areas of the main- and PTO mesh. Notice the contact and
surface condition.

02.2 Clutchoperation
02.2.1Normaloperation

The clutch is normally operated with push buttons from the bridge
station(s) and/or from the engine control room. The operation is con-
trolledbythe PropulsionControlSystem.In caseof failure of the clutch
control systems,emergencyengagementof clutch is possibleby man-
ual operation of the solenoidvalve, or by mechanicalcompressionof
the clutch plates,seesection02.3.
The clutch engagementis restricted to zero propeller pitch, and for
some installations there are also a maximum limit for the engine
speed.Theserestrictions protectsthe clutch against overheating.
Engagementat reducedspeedis preferable,both with regard to wear
of the clutch plates, and to shockloads in the shaft system.
Very frequent operation of the clutch should be avoidedas this may
lead to overheatingand damageto the clutch plates.Let it be at least
two minutes between each engagement,to allow the clutch to cool
down. An indication of the clutch temperature is possibleby feelingon
the lower part of the clutch housing.

02.3 Emergency
clutchoperation
In caseoffailure ofthe electrical control signal for the clutch or ofthe
clutch control oil supply, the following possibilities for emergency
operation ofthe clutch exist.

Caution! At emergency operation, the safety- and soft clutch systemfor the
reductiongear are by-passed.Care mustbe takento avoid unaccept-
able operatingconditionsfor the gear. Criticaltemperaturesand pres-
suresto be supervised.

02,3.1Failureof the electricalcontrolsignal

If the electricalcontrol signal for the clutch solenoidvalve has failed,


it is possibleto operate the valve manually. For clutch engagement,
proceedas follows:

tons (3). When operated from the left side (fwd on gear) the clutch
engages,and it disengageswhen operatedfrom the right side.

02.3,2Failureof the clutch controloil supply

Ifthe clutch control oil pressureshould fail, it is possibleto engagethe


clutch mechanicallyby compressingthe clutch plates with the emer-
gency screws. These screws are fixed in the clutch housing during
normal operation. Proceedas follows when engaging the clutch me-

ever, necessaryto supervisethe clutch temperature as slipping can
occur, especiallyat high load. After approx. one hour operation the
tightening torque ofthe bolts should be checked.Recheckregularly if
necessary.

02.7 Lubricating
oil
For lubrication of the gear it is very important to use an oil with a high
load carrying capacity,aswell as goodoxidation stability, anti-foaming
and anti-corrosionproperties.At the sametime the additivesin the oil
should not have any negative effects on the built-in clutch. Only
lubricating oils of recommendedtypes should thereforebe used.
Synthetic base PAO-type gear oils are recommendeddue to their
generallyvery goodqualities. Normally about 3 times longerintervals
betweenoil changecan also be expectedcomparedto mineral oils.

The recommendedoils have a minimum load carrying capacity corre-


spondingto FZG 12, and a viscosityof ISO VG 100or SAE30.If other
oils are to be used, please contact Wartsila Propulsion Nor-wayfor
advice.

The lubricating oil should be changedwithin the specifiedintervals,


seesections 02.5 and 02.6.When periodically oil analysesare carried
out, follow the recommendationsof the oil supplier. The mostimportant
parametersto be watched is as follows:

. Changein oil additives
. Wear metals
When changing oil the gear and the piping should be emptied, filter
housingscleanedand filter elementsreplaced.It is also preferable to
clean the oil sump. If t}re oil type is changed,special care should be
taken when removing the oil. Engine type oil and hydraulic type oil
must not be mixed.

03. Gear

03.1 Description
The gear has one input shaft (l) driving the pinion (7) and the
gearwheel (13) through a built-in-multi-plate clutch (6). The main
gearwheel(13)is shrink fitted on to the output shaft (11).The gear oil
pump (9)is driven by a pump shaft locatedinside the pinion shaft and
is always running when the engine is running. The pump is attached
to the pinion thrust bearing housing (10).
The gear housingis made of cast iron. It consistsof two main elements,
the bottom part (12),and the top part (8).The bottom part also seryes
as an oil sump. The input shaft bearing housing (2) is of tl-resplit
housing design.

03.4 Main bearings


03.4.1Description

There are two main bearings on the pinion shaft, and tlvo on the output
shaft absorbing the forces from the gearing.
The bearings on the pinion shaft are of spherical roller type. The
bearings on the output shaft are plain bearings, each consisting oftwo
halves. Location ofthe bearings is fixed by a spring loaded locating pin.
The position is selected on the basis of the load direction of the bearing.
When new, the bearing halves are interchangeable. Used bearings
should however be put back in their original position if re-installed.

This compound starts hardening as soon as the surfaces comes in

Clean the bearing surface and check for wear, scoring and other
damages.The bearing shouldbe exchangedif the white metal layer is
worn off in the operatingload zoneof the bearing.The operating load
zoneis in the middle of the bearing. Due to start and stop of the gear,
there will alsobe somewear at the lowest positionof the bearing,close
to the split betweenthe bearing halves.In this area a wear of approx.
0,1 mm is allowed.
Do also clean and inspectthe bearing surfacesof the shafts.

04.Clutch

04.1 Description

The built-in clutch is of multi-plate t)rpe,hydraulically operated and


cooledby the gear oil system.
The outer part of tJle clutch is fitted to the input shaft with bolts and
dowel pins. The hub is fitted to the pinion shaft with key and shrinkfit.
For operation of clutch, seechapter 02, sectionO2.2andlZ.3.
\Mhenengaged,the clutch plates (7) are forced together by the piston
(5) in the cylinder (6).The outer part (2) has internal teeth matching
the teeth of every secondclutch plate. The hub (3) has external teeth
matching the other plates. When the control oil pressureis released,
the springs (4) returns the piston. In caseoffailure ofthe control oil
supply, the clutch can be engagedby replacing the plugs (l) with the
emergencyscrews,seechapter 02, section02.3.During normal condi-
tions the wear of the clutch plates and other parts is negligible. Too

frequent operationofthe clutch, slipping due to overloador low control


oil pressure,may lead to overheatingand damageto the plates.

[Tl Oisconnect the oil pump and piping interfering with disman-
tling. Pull the pump shaft about 100 mm. out of the pinion shaft to
make sure it is clear of the spline inside the input shaft.

[Tl Oisconnectthe flexible coupling betweenengineand gear and
all piping interfering with the dismantling.
Fl Remove the bolts in the labyrinth seal (9) and pull it out of the
bearing housing.
13 Remouethe bolts in the upper part of the input shaft bearing
housing,insert forcing off screwsin the split plane flange and split the
housing. Lift away the bearing housing upper part. In caseof gears
with power take-off shaft, the power take-off shaft also has to be
removed,seechapter 05, section .
@ UnOottthe input shaft from the outer part of the clutch. Insert
forcing off screws in the input shaft flange or tap gently on the doweL
pins to split the primary shaft from the outer part. Checkthat the pump
shaft forward end is free of the input shaft beforeremoving.
@ Replace 4 of the screws(8) with longer ones to releasethe re-
turn springsand removethe remaining screws. Be sure that the spring
load is completelyreleasedbeforeremovingthe longerscrews.Remove

the pressureplate.
@ Removethe clutch plates (7), keep them in their original posi,
tions.
I for dismantlingof the clutch hub, the pinion shaft is foreseen
with groovesfor oil injection.By connectingan high pressureoil pump
to the two oil inlet boresin the clutch end of the pinion, the hub can be
dismantled by meansof a puller.

Clean the surfacesofthe outer part, the hub and clutch plates. Check
for wear of the teeth on both the outer part and the hub. If there should
be groovesdeeper than approx. 0.2 mm, change of parts is recom-

plates for cracks. Check the plates for "dish shape" and surfacesfor
scoring.
Measurethe thickness of both the steel and ttre bronzeplates. Inspect
the outer and inner piston ring.

04.3 Assembling
See Fig 04-1.
El Installthe clutch plates {7) in their original positions,and install
the springs (4).
@ tnstatt4long screws to compressthe springs until the original
bolts (8) can be mounted. Tighten the bolts to the specifiedtorque.
p tnstuttthe input shaft and tighten the boltsto the specifiedtorque.
Be sure that the alignment marks on clutch outer part and shaft flange
fit in.
E Installthe input shaft bearing housing upper part. Use sealing
compoundon sealing surfaces.
p vtount the labyrinthseal. Use sealingcompoundon sealingsur-
taces.
lG-l Connect the flexible coupling, oil pump and piping and other

04.4 of clutchwear
Measurement
Even if the wear of the clutch plates generally are very small, it should
be checkedaccordingto the maintenanceschedule.The wear is deter-
mined by measuring the clutch piston movement.

In this instruction HP (high pressure) refers to the servo and clutch
control part, LP (low pressure) refers to the lubrication part of the
system.The lubrication and control oil systemfor the reductiongearbox
is an integratedsystemand containsHP circuit, clutch oil circuit, servo
oil circuit and the LP circuit.

06.1.1Oil system- clutch,lub and servo

From the PTO driven double pump (20a and 20b) or the EL driven
pump(s) (la and 1b) oil flows from tlee HP pump (20aor la) through

tion valve at inlet (15).Further on through the sequencevalve (13)and


to the servooil circuit. The return oil from the servooil circuit flows to
the combinationvalve and is mixed to the LP circuit.
The sequencevalve (13)is maintaining a minimum pressureto clutch.
The HP safety valve (12) is adjusted to maximurn seryo oil pressure
and will blow to the LP circuit. Valve (11),non adjustable,is the gear
Iub. oil control valve.
A pressure gaugemounted on the pressurecontroller block will reac
the pump supply pressure (main supply).

Clutch operationis maintained by four valveswhich are placedon the


combination valve and the function is a so called soft clutch system.
Clutch oil from the HP line flows to tJ:edirectionalvalve (21)which is
operatedby the enginestarustopisafetysystemand conductsoil either
to the clutch supply regulating valve (23a) or to the clutch valve
engagementpressure(23b).From thesevalvesthe oil flows further on
to t}re directional va-lve(29) and into the clutch.
\fhen engagingtJre clutch, the directional valve (21) will remain in
closedposition,oil to the clutch is conductedthrough the clutch valve
engagementpressure (23b) and the clutch pressure will rise to the
actual valve set point, seethe enclosedalarm list.
After a certain time lag the directional valve (21)will be operatedand
oil to the clutch will be conductedthrough the clutch supply regulating
valve (23a).Clutch pressurewill rise to actual valve set point, seethe
enclosedalarm list.
There are one gaugefor the clutch supply pressureand one gaugefor
the clutch pressure. For additional instruction see at chapter 02,
sections02.2and O2.3

06,1.4Servooil circuit

The servosystemis a constantvolume system,i.e. the full capacityof


the HP-pump circulates through the control valve. The control valve
integrates a proportional valve, a HP relief valve and a hydrostatic
valve. High pressureto the proportional valve at inlet marked P and
return oil at outlet marked T.
For further information about the servooil unit and the OD-box,see
instructions for C.P propeller.

06.1.5Lowpressure
circuit

From the PTO driven double pump (20a and 20b) or the EL driven
pump(s) (la and lb) oil flows from the LP pump (20b or lb) ttrough
the non return valve (27aor 27b)to the combinationvalve. LP oil and
return oil from HP circuit is mixed in the combination valve and flows
further on to the oil cooler (22), thermostatic valve (6), low pressure
filter (26)and into the reduction gear for lubrication and cooling.
The LP-circuit pressurelevel is limited by the non-adjustablegear lub
pressurecontrol valve (11)which is placedon the combinationvalve.
Direct reading pressuregaugesand pressurecontroller switches(3)are
installed on the pressurealarm panel fitted to the gear.Normally there
are additional remote reading instruments in the control room.

06.2 Pumps
The hydraulic systemis equippedwith two doublegear oil pumps,each
pump having oneHP and oneLP section.Different make and sizesare
used dependingon the capacityrequired.
One pump unit, the main pump, is mounted on the gearbox and is
primary driven by the input shaft via a shaft in the positionedin the
hollowed pinion shaft. The other pump unit, the electrically driven
stand-by pump with automatic start device,is bulkhead mou.ntedin
the engine room.
Capacities and maximum pressures are given in the technical data
sheet.For servicingis referred to pump manufacturers instructions.
Note that the pressuresensorsfor automaticstartofthe stand-bypump
are connectedto both the HP and LP section of the main pump.

06,3 Filters
There are two filters in the lubricating system. A low pressure (LP)
filter berweenthe cooler and lub oil inlet, and a high pressure (HP)
filter betweenthe high pressurepump and the servosystem.

06.3.1Low pressure
filter

The LP filter is of duplex type, filtering all the lubricating and cooling
oil to the gear. Each tank contains a primary and a secondaryfilter.
Two disposablefilter elements(3) for the primary filter and one metal
meshwork element (7) for the secondaryfilter.
The filter is fitted on the top of the thermostat block, oil inlet at bottom
side, oil flow from the outer to the inner side of the elementsand the
outlet on the aft side oppositeto the three way valve cock (6).
A by-pass valve (2) opens when the differential pressure exceeds
approx. 1.5 bar. An openby-passvalve is indicatedby a pin connected

to the valve. The filter is provided with a combinedvisual difference


pressureindicator, and a switch for connectionto the alarm system.
The filter in use is selectedby the three way valve cock (6).For best
filtration, both filter tanks sliould be in use. It is advisableto switch
to one filter regularly to get an early waming for filter e. Filter

06,3,3Highpressurefilter

The filter is of serviceby-passdesign,single type with disposablelilter


elements(10).A change-overhandle (l), lockablewith a latch pin,
isolates the filter element and bowl from the system flow, which
continuesthrough the filter head to the service.
The filter is provided with a differential pressure device,visual and
electricalindicating is available.Settings at 3,0 +/- 0,3 bar with 4,0 bar
by-pass.The differential pressuredeviceis mechanicallyindependent
ofthe by-passvalve and signal beforethe by-passvalve opens.Indica-
tion of by-passflow status is maintained during element changeand
until the change-overhandle is repositionedfor on-line filtering.
The by-passvalve mounted in the filter head between inlet and outlet
port operatesindependent of the differential pressure device. Filter
elementmust be changedas soonas possiblewhen indication is given.

The thermostat, consistingof two elements,is fitted into a thermostat
block (28)which is sub-mountedto the LP fllter (27).
Cold oil is by-passingthe cooler(24) and conductedfrom the combina-
tion valve (29) through the thermostat block (28) and into the LP filter
(27).
Warm oil is conductedthrough the cooler (24),thermostat block (28)
and into the LP filter (27).
The cooler, tube cooler design, is mounted to the gearbox top part.

2 Installation and start-up

2.1 Receipt
At receiptcheckthe packagingandthe heat exchanger:

. comparethe dataon the nameplate,confirmationof the order and on the drawing
o checkwhetheror not the correctinstructionmanualis presentby comparingthe article
numberon the cover sheetwith the article numberof the instructionmanualon the
confirmafionof order

Always storethe heatexchangerin a dry room, free of largetemperahrrechanges.When the


heatexchangeris not being put into operationimmediatelyafter receipt,follow the
"Instructionsfor conservation"(Appendix A).

2.2 Installation

Removeall protectiveplugs and coversfrom the connectingflangesprior to installationof


the heatexchanger.
A 1- or 3-passmodel (tubeside)hasto be mountedin sucha way that shell- andtubeside
will be in counterflow.
Checkwhetherthe positionsof the vent and drain connectionson the heat exchanger
correspondwith the mountingposition of the heatexchanger.
In modelswith body sidewire connections,checkto seeif the couplingswith which the
lines are fasteneddo not touch the bundle.
Mount the heatexchangerlevel and squareon a flat surfacein order for the pipe
connectionsto be madewithout forcing.
a Do not weld anythingto the heatexchanger.
a Mount one supportin a fixed position,while the otherone is mountedin sucha way that it
is able to slide in the direc.tionof the longitudinalaxis of the heatexchanger.The heat
exchangerwill thus be ableto expandunder thermalstress.
When installingtypesbiggerthan P10 vertically, the waterboxat which the positionof the
tubesheetis fixedl, hasto be locatedon top.
Before connectingpiping to the heat exchangerflanges,make surethat the gasketsurface
is cleanand free from scratchesand other defects.Always use new gaskets,of the correct
type andtightenthe boltscrosswise.
Take carewhen lifting the heatexchanger.Use at leasttrvo hoopsaroundthe shell ofthe
heat exchangerfor lifting purposes.
I Checkfor the presenceand correctpositionsof drain/ventconnectionsin both circuits.
I Install the heatexchangerand the piping in sucha mannerthat there is still enoughroom
to disassemble(part of) the heat exchanger(tubebundle,drain plugs, etc.).

On a 2-pass model the side ofthe heat exchanger at which the position of the tubesheet is fixed is always the
side where the tubeside medium enters and exits the heat exchanger.On I -pass models this is the side on which
fixation plates are bolted between waterbox and shell (on the other side distance rings are bolted between shell
and waterbox). Furthermore the side ofthe heat exchanger where the serialnumber is, is also the side with the
fixed tubesheet.

2.3 Start-up
Do not exceedthe designtemperaturesand designpressuresas statedon the nameplateand
specificationsheet.Avoid abrupttemperaturefluctuations;thesecan causeleakingoftube-to-
tubesheetor other connections.

o Make surethat the cold medium circulationis establishedfirst, followed by the gradual
introductionof the hot medium.
o Vent both circuits.
. Vent both circuits againwhen the operatingtemperaturesand pressuresarereached.
. Checkfor leakage.

Do not deviatefrom the flows as statedon the specificationsheet.Higher or lower velocities


can causeerosionor corrosionrespectivelv.

Avoid standstill:at non-conditioned circuitsthis may causecorrosion.In caseof standstill


follow the instructionsfor shut down periods.

If the heatexchangeris equippedwith anodicprotection(seespecificationsheet)you will


haveto inspectthe anodes(or part that functionsas anode)when you are startingup the heat
exchangerafter a shut down period.

3 Maintenance

If necessaryrefer to "Assemblingand disassemblingof the heatexchanger"for


(dis-)assembling instructions.

3.1 Cleaningand inspectionintervals


Preventivemaintenanceof the heatexchangeris a userresponsibility.The tubesidecircuit is
usuallythe more fouling sideof the heat exchanger.Becausethe degreeof fouling strongly
dependson the operatingconditionswe recommendthe following:
. Inspectthe tubesideat leastquarterly.
. Inspectthe shellsideat leasttwice a year.
With the resultsof theseinspectionsyou will be able to determinethe requiredcleaning
intervals.Always keepperformingregular inspections.

3.2 Anodic protection


Not applicablefor IV models.
The MV modelsof P-typeheatexchangersare fitted with anodicprotection:the tubeside
circuit is providedwith anodes.When inspectingthe tubesideof the heatexchangeralso
inspectthe stateof the anodes(alwaysdrain the tubesidecircuit beforeremoving the anodes).

3.3 Cleaningofthe heatexchanger

3.3.1Mechanicalcleaningof the tubeside


The tubescanbe cleanedwith a tubebrush.Use originalBloksmabrushesonly; thesehave
the correctdimensionsandarc of a suitablematerial.Other brushesmay damagethe
protectivelayer that is in the normal oourseof eventspresenton the tubewalls.

3.3.2Chemichalcleaningof the shell-/tubeside

Cleaningof the shellsidewill normally be necessaryseldom.

The shell- as well as the tubesidecan be cleanedby circulatinga chemicalsolutionthrough


the heat exchanger.Anotherpossibility is disassemblingof the heatexchangerand
submergingthe tubebundlein a tank filled with a chemicalsolution.Removeany plastic
partitions(on 2- or 3-passheatexchangersto divide the tubesidecircuit) from the tubesheet(s)
first.

There are severalintemationalcompanies(examplein Appendix B) which supply equipment


and fluids for chemicalcleaningof heatexchangers.Their specializedcleaningcentres,
situatedat ports all over the world, are ableto give you a cleaningadviseor to cleanthe heat
exchangerfor you. To give an idea of the possibilities,an exampleof a cleaningprocedureis
eiven below.

This cleaningadviseis meant for waterheaters/coolers.

3.4 Shut down periods


During shutdown periodslongerthan a week the heatexchangerhasto be drainedcompletely
and dried by meansof preheatedcompressedair. In fact this also hasto be done during short
shut down periods(longer than a day) when there is risk of freezing,and it also applieswhen
a corrosivemedium is usedin the heat exchanger.After draininga corrosivemedium, the heat
exchangerhasto be rinsedwith freshwater.
Stoppingofthe flows, cooling down and draining ofthe heatexchangerhasto be done in a
mannerto minimize thermal stresseson the heatexchanger.

Never stop one ofthe flows ofthe heatexchangerwhile the other one staysin operation,
because of theriskof boilins.

3.5 Assemblingand disassemblingof the heat exchanger


The circumferencesof the tubesheetsare fitted with three grooves.The two outer grooves
carry O-rings (sealingbetweenshell- and tubeside).At one of the tubesheetsthe middle
grooveis for the fixation of the position of the tubebundleby meansof 'fixationplates'(this
tubesheetis called the fixed tubesheet).

Mountinq of the tubebundle(onlv in caseit was removed):
. pushthe tubebundlein the shell (let it stick out ofthe shell a little bit)
. mount the inner O-ring on the first tubesheet
. move the tubebundlefurther and let it stick out a little bit on the other sideof the shell
r mount the inner O-ring on the secondtubesheet
Hint: when it is difficult to move the tubebundlethroughthe shell becausethe already
mountedO-ring is hard to compress,you can usea strip betweentubesheetand waterboxand
then tighten two of the four bolts and nuts
. movethe tubebundlein its final position

Tubesideassembly:
. mount the outer O-rings on both sides
. mounttheplasticpartitionson the tubesheetsof 2- or 3-passmodels
. mount the fixationplates(for P10 only: mount the metal spring ring)
. mount the waterboxesand all connections

. start-upthe heatexchangeragain:
r make surethat the cold mediumcirculationis establishedfirst, followed by the gradual
introductionof the hot medium
. vent both circuits
r vent both circuits againwhen the operatingtemperaturesand pressuresare reached
. check for leakage

3.6 Instructions for gasketsand bolting

3.6.1 Gaskets
Two types ofgaskets are being usedin this heat exchanger:

O-rinss: After disassemblingthe heatexchangerneverusethe old O-rings again.Replace


them with original Bloksma O-rings.

Soft metal rings: After disassemblyof the heastexchangernever usethe old soft metal rings
again.Replacethem with new onesfor good sealing.

3.6.2Bolting
Checkbolts and nuts for damages.Tightenthe bolts crosswise(seefigure 2). This also applies
to connectingpiping to the heat exchanger.Make surethe gasketsurfaceis clean(removedirt
and any corrosionresidues)and undamaged.

4 Trouble shooting& repairs

4.1 Performancetoo low


Check:
r whetherall connectionshavebeenmadeaccordingto the drawing
' whetherthe heatexchangerand the systemhavebeenproperly vented
r whetherthe flows are accordingto the specification(checkall valves,lines and pumps,as
well as the flow directions)
r whetherthe shell- as well asthe tubesidehave beencleanedrecently(fouling can causea
drop in perfotmanceand an increasedpressureloss;an increasedpressuredrop is a good
indicationthat cleaningis necessary)
r whetherthe heatexchangerhas beenreassembledproperly after disassembly
(the plasticpartitionson the tubesheet(s)of2- or 3-passheat exchangers;the position
of the tubebundle(this might accidentallybe mountedrotated 180" aroundits axis))

4.2 Leaking tubes/ tube-to-tubesheet connection


It is often very hard to determinewhetherleakageoccursbecauseofa leakingtube or because
ofa leakingtube-to-tubesheet connection.The shellsideof the heat exchangercan be
hydrotested, afterdisassembling the tubeside.Follow the instructionsin "Assemblingand
disassembling of the heatexchanger".Subsequently pressurize the shellside.After
hydrotestingdepressurizeand drain the shellsideagain.Assemblethe heat exchangeragain.

The tubesarerolier expandedinto the tubesheet.It is either not possible(finned tubebundles)


or relatively complicated(unfinnedtubebundles)to replacealeaking tube, but it can be
pluggedwith soft copperBloksma plugs (other materialsaretoo hard and may causeleakage
of the adjacenttube-to-tubesheetconnections)in both tube ends.A maximum of
approximately10% pluggedtubeswill not influencethe thermalperformanceof the heat
exchangertoo much. ContactBloksmawhen more than 10% of the tubesis plugged.

4.3 Leaking gaskets


a Checkthe gasketsurfaces.
o Removedirt or corrosionresidues
o Mount new gaskets

It is possibleto determinewhich of the O-rings is leaking,by determiningthe medium that is


leaking from the heat exchanger.

Appendix A: Instructions for conservation

Standardconservation(controlledconditions)
All heatexchangerssuppliedby Bloksmaare treatedwith a rust preventivelayer (on both
shell- and tubeside).This layer will protectthe heat exchangerwhen it is storedat controlled
conditions,i.e. inside, in a dry room at constant temperature. When theseconditionsare
met, the heatexchangercan be storedwithout specialtreatmentfor a longer period (up till 24
months).
The rust preventivelayer can be removedwith a mineral solvent(petroleum).

Advise for conservation(uncontrolledconditions)


When the abovementionedstorageconditionsare not met, you will have to filI the heat
exchangerwith an inert gas and all openingshave to be closedairtight (additionallysilica gel
can be addedto absorbliquids). Alternatively,the heatexchangercan be treatedwith a rust
preventiveliquid ofa type suitedfor long tem conservation.
When necessarycontacta specialisedcompany.Take the materialsof the heatexchanger(see
specificationsheet)into consideration.Be awarethat in uncontrolledstorageconditionslarge
amountsof water can accumulatein the heatexchangeras a result of condensation.

Appendix C: Constructional directions for including a P-type heat


exchangerin a piping design.
Pay attentionto the following points:
. Level and squaremounting possibility.
. Bends in the piping have to be located at a distanceof at least three times the nominal diameter of
the pipe from the inlet of the heat exchanger.
' When a vaporizingcryogenicmedium is used,the heat exchangerhasto be placedunder an angle
of3o - l0o, in order for the vapor to be able to exit the heat exchangeqhelpedby natural
circulation.
. Check if vent and drain connections are presentin both circuits ofthe heat exchanger(when not
on the heat exchangerthen make them in the piping).
a Put a filter (with a permeabilityof 3 mm.) before the inlet of both circuits of the heat exchanger.
a Stress-and vibration free mountingpossibility of the connectionsand the supports(fit expansion
bellows and/orsilencerblocks when necessary).
a Disassemblingpossibility of the tubebundle(and otherpartslike drain and vent plugsT.
a Expansionpossibility of lockableliquid circuits.
a Dangerof freezingof liquid circuits.
The designdataof the heat exchangeron the specifiationsheefand the drawing. For instancethe
flows: deviatingfrom them can causeunacceptablehigh or low velocities.A (temporary)lower
flow is acceptablewhen causedby a controlsystemand a conditionedcircuit is involved. Avoid
standstill(unlessthe heat exchangeris drainedand flushedwith fresh water).
When addingan inhibitor to one of the fluids in the heatexchanger,always checkwhether this
inhibitor can be harmful for the materialsof the heat exchanger(seespecificationsheet).
Make surethat in ca^se of flow control (with conditionedcircuits only) this is done gradually(no
'on-off-control').
Although this will almostnever occur in practice,Bioksma reseryesthe right (accordingto TEMA
RGP-RCB-2)to plug a maximum of 1oloof the tubes.
Always checkwhetherboth fluids are compatiblewith the materialsof the heat exchanger;
Bloksma choosestle materialsjudging on the fluids specifiedby the customer,but is often not
well informed aboutpossiblecontaminations,higher or lower than normal degreesof acidity and
other for the choiceof materialsimportantproprties.
Check whetherthe materialsof the connectingpiping are compatiblewith the materialsof the heat
exchanger(when the materialsof the bundleare, from a corrosionpoint of view, weak in
comparisonwith the materialsof the piping, the bundlewill corrodefasterthan expected).
