1.1 Application notes and safety information for LED headlights

Risk of injury due to ultraviolet radiation and dazzling.
– Switch off ignition and all electrical consumers.
– Keep ignition key outside vehicle.
– Do not use the headlight flasher.
– LED headlights may only be dismantled as described in the
repair manual.
1.2 Safety measures for working on vehicles with high-voltage system

Danger to life from high voltage
The high-voltage system is under high voltage. Severe or fatal
injury from electric shock.
– Persons with life-preserving or other electronic medical devi‐
ces in or on their body must not perform any work on the
high-voltage system. Such medical devices include internal
analgesic pumps, implanted defibrillators, pacemakers, insu‐
lin pumps and hearing aids.
– The high-voltage system must be de-energised by a suitably
qualified technician.
Risk of injury from unexpected engine start

On electric and hybrid vehicles, it can easily be missed that the
vehicle is in “ready” mode. There is a risk of parts of the body
becoming trapped or drawn in.
– Switch off ignition.
– Always store the ignition key outside the vehicle.

Risk of damage to high-voltage cables

Improper handling of high-voltage cables or high-voltage con‐
nectors can result in damage to their insulation.
– Never support body weight on high-voltage cables or high-
voltage connectors.
– Never support any tools on high-voltage cables or high-volt‐
age connectors.
– Never kink or severely bend high-voltage cables.
– Always observe the coding when connecting high-voltage
connectors.
1.3 Safety precautions when working in the vicinity of high-voltage compo‐

nents
Danger to life from high voltage
The high-voltage system is under high voltage. Damage to high-
voltage components can result in severe or fatal injury from
electric shock.
– Perform visual check of high-voltage components and high-
voltage cables.
– Never use cutting or forming tools, or any other sharp-edged
tools.
– Never weld, braise or use hot glue or hot air.
1.4 Safety measures when working on ve‐

hicles with a start/stop system
Observe the following when working on vehicles with a start/
stop system:
Risk of injury from unexpected engine start
If the vehicle's start/stop system is activated, the engine can
start unexpectedly. A message in the dash panel insert indi‐
cates whether the start/stop system is activated.
– Deactivate start/stop system by switching off the ignition.
1.5 Safety precautions when using test

and measuring instruments during a
road test
Observe the following if test and measuring equipment is re‐
quired during a road test:

Risk of accident from distraction in road traffic.
– Have the test instruments and measuring equipment oper‐
ated by a second person.

2.1 Rules for cleanliness

Even small amounts of contamination/soiling can lead to de‐
fects. Therefore, observe the following rules of cleanliness:
♦ Thoroughly clean all connections/inspection holes and cor‐
responding surrounding areas before disconnecting/opening
them.
♦ Seal open pipes and connections immediately with clean
plugs for example from the engine bung set -VAS 6122-.
♦ Place removed parts on a clean surface and cover them
over. Use only lint-free cloths.
♦ If repair work cannot be performed immediately, carefully
cover or seal components.
♦ Install only clean parts; do not remove new parts from pack‐
aging until immediately before installing. Do not use parts
that have been stored outside their packing (e.g. in tool box‐
es).
♦ If system is open, do not work with compressed air.
♦ Protect disconnected electrical connectors from dirt and wa‐
ter, and reconnect them only when dry.
2.2 General information

♦ For the applicable current flow diagrams, refer to ⇒ Current
flow diagrams, Electrical fault finding and Fitting locations.
2.3 Contact corrosion

Contact corrosion can occur if unsuitable fasteners (bolts, nuts,
washers, etc.) are used.
For this reason, only connecting elements with a special surface
coating have been fitted.
In addition, rubber, plastic and adhesives are made of non-con‐
ductive materials.
If there is any doubt about the suitability of parts, a general rule
is to use new parts ⇒ Electronic parts catalogue.
Observe the following:
♦ Only use genuine replacement parts that have been tested
and are compatible with aluminium.
♦ Only use Volkswagen Genuine Accessories.
♦ Damage resulting from contact corrosion is not covered by
the warranty.
2.4 ESD workplace

♦ Cleanliness requirement: ensure that no particles, in partic‐
ular metallic or other conductive particles, enter the open
headlight housing or LED light unit.

♦ When handling the open housing, make sure that no grease,

silicone or other media find their way on parts of the open
headlight or LED light unit.
♦ Avoid touching the electronics boards with bare hands as
this can lead to migration.
♦ ESD protection: The requirements according to
DIN EN 613-40-5-1 must always be assured during han‐
dling.
♦ Dropped components / assemblies / electronics may not be
reused.
2.5 Routing and attachment of lines

♦ Mark lines prior to removal to prevent them from being inter‐
changed and to ensure that they are fitted in their original
positions. This applies for fuel, hydraulic and vacuum lines
as well as lines for activated charcoal filter system and elec‐
trical wiring. Make sketches or take photographs if necessa‐
ry.
♦ To avoid damage to lines, ensure adequate clearance from
all moving or hot components in the engine compartment on
account of the confined space.

1.4.1 Removing and installing battery, vehi‐

cles without high-voltage system
Note
On vehicles with 48 V battery as well as on high-voltage ve‐

hicles, a voltage test of the 12 V electrical system must be
performed after the 12 V battery is disconnected. The voltage
must be 0 V.
CAUTION
Removing
– Withdraw ignition key (if applicable).
Only for vehicles with 48 V battery and high-voltage vehicles
– De-energise 48 V system ⇒ page 31 .
Continued for all vehicles
– Open cap -1- over negative battery terminal.

– Loosen nut -7- several turns, and pull battery clamp -8- of
earth cable off negative battery terminal.
– Open cap -4- over positive battery terminal.
– Loosen nut -6- several turns and disconnect battery terminal
clamp -5- of positive cable from positive battery terminal.
– Perform voltage test. Voltage must be 0 V.
– Unscrew nut -3-, and remove securing bracket -2-.
– Pull heat insulation sleeve -4- upwards slightly.
– Unscrew bolt -2- on securing bracket -1-.

– Detach securing bracket -1-.
– Pull battery -A- -3- in direction of travel out of battery tray
and lift out of engine compartment.
Vehicles with 48 V battery and high-voltage vehicles


Installing
NOTICE
A loosely fitted battery creates the following dangers:
♦ Shortened service life caused by vibration damage (danger
of explosion).
♦ The plates in the battery cells will be damaged if the bat‐
tery is not secured correctly.
♦ Damage to battery casing by clamping bracket (possible
leakage of acid with high consequential costs).
♦ Poor crash safety.
Note
♦ Only install maintenance-free batteries in accordance to

specifications “TL82506” (as of December 1997) and
“VW75073” (as of August 2001).
♦ Batteries from the replacement parts range feature a base
strip adapter for matching to different retainer flanges.
♦ The ⇒ battery operating instructions give details of when and
how to use the base strip adapter.
Vehicles with start/stop system
Note
♦ Due to higher demands on the deep-cycle resistance, a spe‐

cial battery is used in vehicles equipped with a start/stop
system.
♦ When renewing the battery, note the correct part designa‐
tion.
♦ Batteries intended for use in vehicles with a start/stop sys‐
tem are marked “AGM” (Absorbent Glass Mat) or “EFB” (En‐
hanced Flooded Battery).

– Insert battery -A- into battery tray -1- so that battery base
strip lies against stop at back and sides -arrows-.

• It should no longer be possible to move battery -A- towards

rear or sides.
– Fit securing bracket -1-.
• Make sure that lug -arrow- on securing bracket -1- engages

into recess in battery base strip.
– Tighten bolt -2- for securing bracket -1-.
– Attach securing bracket -2-, and tighten nut -3-.

– Ensure that battery -A- is seated securely.
With ignition and electrical equipment switched off, connect bat‐
tery -A- in the following sequence:
– Connect battery -A- ⇒ a1.5.1 nd connecting battery, vehicles
without high-voltage system”, page 27 .
– Connect battery terminal clamp -5- of positive wire to battery
positive terminal “+”, and tighten nut -6-.
– Fit battery clamp -8- of negative wire onto negative battery
terminal “-”, and tighten nut -7-.

Note
If the battery is renewed, the new battery must be adapted.
– Connect vehicle diagnostic tester.

Removing
– Deactivate vehicle’s drive system, and switch off all electrical
consumers.
– Keep the ignition key and other entry and start authorisation
control units outside the vehicle in order to avoid accidental
activation of the vehicle’s drive system.
– Remove luggage compartment floor from vehicle towards
rear.
– Unscrew nuts -arrows- for battery cover -1-.
– Swing cover -1- upwards as far as it will go.

– Open cover -4- over battery negative terminal.

– Separate electrical connector -2- on battery monitor control

unit -J367- -3-.
– Loosen nut -1- several turns, and disconnect battery terminal
clamp of earth cable from battery negative terminal.
– Unscrew bolt -6-, and lay electrical wire -5- to one side.
– Open cover -3-, unscrew nut -2-, and lay positive wire -1- to
one side.
– Press grommet -4- in cover towards outside as far as it will
go.
– Guide out positive wire -1- with wiring harness through open‐

Note
The 12-V system is backed up via the voltage converter,

48 V/12 V -A7- of the 48-V system. For this reason, the 12-
V system can only be de-energised if the 48-V system was
de-energised beforehand.

– Release cover at points indicated by -arrows-, and detach it
upwards.

determined which special tool must be used.
NOTICE
The length of the poly V-belt depends on the version of de‐
coupler pulley with freewheel installed.
Check which version of decoupler pulley with freewheel is in‐
stalled in order to ensure installation of the correct poly V-belt.
Refer to ETKA for proper allocation of the poly V-belt.
Distinguishing between different versions of decoupler pulleys

with freewheel:

Note

the wiper switch is operated or when road speed exceeds
6 km/h.

blades are frozen.
– Allow wiper blades to thaw before operating.

If it is necessary for the windscreen wiper motor to run during

the working procedure, the bonnet must be closed completely,

10 seconds.

1.3 Removing and installing wiper blade

Removing

Damage to wiper blades from graphite coating wear.
– Only touch wiper blades in area of wiper blade attachment.
– Lift wiper arm off the windscreen.

– Press retaining clip -arrow A- and push wiper blade -1- off

– When installing, note that wiper blades for driver and front
passenger side have different lengths.

– Insert wiper blade -1- in parallel movement into wiper arm

arm -2- until retaining clip is heard to engage.
To leave the “service position”:

– Operate windscreen wiper switch. Or
– Drive vehicle faster than 6 km/h.

1.4 Removing and installing wiper arms

♦ Puller -T10369-
Removing
NOTICE
Risk of damage to wiper mounting from tilting of tool.
– To remove wiper arms, always use puller -T10369/1- to
prevent damage to shafts of wiper mountings and wiper
arms.
Note
♦ If it is necessary for the wiper motor to run during the work‐

ing procedure, the bonnet must be closed as otherwise the
power supply to the wiper motor will be interrupted.
♦ Removal and installation are described for left-hand drive
vehicles. Removal and installation for right-hand drive vehi‐
cles is similar.

– Using a screwdriver, lever caps -3- off wiper arms -1-.
– Loosen nuts -2- a few turns.

– Fit puller -T10369/1- to wiper arm -1- as shown in illustration.
– Fit thrust piece -2- to wiper arm shaft.

– Turn bolt -3- clockwise until wiper arm -1- has been pulled
off wiper shaft.
– Unscrew nut completely and remove wiper arm -1-.
Installing
– Deactivate APP function ⇒ page 87 .
– Operate wiper motor -V- until park position is reached by
switching the wipers on and off with the ignition switched on.
– Fit both wiper arms in approximate park position on wiper
arm shafts and tighten nuts -arrows- by hand.

1.7 Deactivating APP function of wiper mo‐

tor
The windscreen wiper system is equipped with an APP function
(alternating park position).
With the APP function, the wiper is moved up slightly once it
has reached the lowest position. This occurs every second time
the wiper system is switched off.
To fit the motor crank on the wiper motor, it is necessary for the
motor to be in the lowest park position. To ensure this position
is reached, the APP function must be deactivated.
Note
♦ The APP function cannot be activated.

♦ After 100 cycles of wiper movement, the APP function is ac‐
tivated automatically. This applies to wiper motors on which
the APP function has been deactivated and also to new
wiper motors.
– Connect vehicle diagnostic tester ⇒ page 238 .

– Deactivate APP function of wiper motor ⇒ Vehicle diagnostic
tester.
Note
Following successful completion of APP function coding / deac‐

tivation, the wiper motor is located in the lower park position
after the next wipe cycle.

1.8 Removing and installing rain and light

sensor
Note
♦ The rain and light sensor has a silicon layer (coupling pad)
which forms the contact surface to the windscreen.
♦ If a rain and light sensor -G397- is renewed with a rain and
light sensor -G397- having a different part number, the new
rain and light sensor -G397- has to be coded ⇒ Vehicle
diagnostic tester.
♦ The rain and light sensors -G397- cannot be fitted arbitrarily.
Determine the correct rain and light sensor -G397- using the
Electronic parts catalogue (ETKA).
Removing
NOTICE
Risk of damage to humidity sender from excessive force.
– Handle humidity sender with care.

– Remove interior mirror ⇒ General body repairs, interior; Rep.
gr. 68; Interior mirror; Removing and installing interior mirror.
– Release and disconnect electrical connector -3-.
– Insert a narrow screwdriver -5- in the hole as shown in illus‐

tration, and release catches of retaining spring -2- -arrows-.
– Wait 1 minute until silicone pad has fully expanded so that it
can be detached without leaving any residue.
– Detach rain and light sensor -G397- -4- by moving it back
and forth, and remove it from mounting -1-.

Installing
NOTICE
Risk of damage to coupling pad from contamination.
– Do not remove protective film until immediately before in‐
stallation.
• Prior to installation, thoroughly clean the surface of the

windscreen in the area of the retaining frame for rain and
light sensor -G397-. Make sure to completely remove any
remains of the coupling pad adhering to the windscreen.
– Thoroughly clean windscreen within retaining plate using
cleaning solution (⇒ Electronic parts catalogue “ETKA”).
If installing new rain and light sensor
– Lightly press together grip surfaces on protective cap -1- in

direction of -arrow A-.
– Remove protective cap -1- from rain and light sensor -G397-
in direction of -arrow B-.

If installing used rain and light sensor
– Remove coupling pad -2- in direction of -arrow- from sensor

-1- without leaving any residue.
• Surface of sensor must be completely free of coupling pad
residue.
– Clean bonding surface on sensor -1- using lint-free cloth.
– Pull silicone paper -1- off coupling pad -3-.
– The transparent protective film -2- remains on the coupling

pad as an assembly aid.
– With the aid of transparent protective film -1-, position cou‐
pling pad -2- centrally on rain and light sensor -G397- -3-.
– Press coupling pad -2- via protective film -1- onto rain and
light sensor -G397- -3-, avoiding any bubbles.
– Pull protective film -2- off coupling pad -1-.

Note
To prevent the coupling pad from being soiled, only remove the
protective film immediately before installing the sensor.
Continued for all versions
– Insert rain and light sensor -G397- -4- in mounting -2-.

• To ensure proper operation the rain and light sensor -G397-
-4- must rest against the windscreen without any inclusions
or bubbles.
– Press on retaining clips -1- and -5- until they can be heard to
engage.
– Connect electrical connector -3-.
– If the rain and light sensor -G397- was renewed, perform
coding ⇒ Vehicle diagnostic tester.

– Press button -1- and push wiper blade -3- out of mounting in
-direction of arrow-.

Removing
NOTICE
Risk of damage to wiper mounting from tilting of tool.
– To remove wiper arms, always use puller -T10369/5- to
prevent damage to shafts of wiper mountings and wiper
arms.
– Actuate “rear window wipe” function and allow wiper arm to
move to its end position.
– Switch off ignition and withdraw ignition key, if there is one.
– Press together cap of rear window wiper -1- in direction of
arrow -A-.

– Fold up cover cap in direction of arrow -B- to unclip.

– Loosen hexagon nut (13 mm) without unscrewing it com‐
pletely.
– Fit puller -T10369/5- to wiper arm -2-.
– Fit thrust piece -3- to wiper arm shaft.

– Screw in bolt -1- until wiper arm has been pulled off the
wiper shaft.
– Unscrew nut -4- completely and remove wiper arm.
Installing
– Adjust wiper arm ⇒ page 101 .

– Turn rotary clips -2-, -3- and -5- anti-clockwise.

Installing
– If necessary, moisten inner side of rear window seal with
rubber and plastic compatible lubricant (e.g. polyethylene
glycol).
– Check seal is seated correctly in opening of rear window.
Mark -1- on seal must align with mark -2- on rear window.
– Insert rear window wiper motor axially into window seal as

far as stop. When doing this, position rotary clips over sha‐
ped holes, and insert them.
– Make sure the new clips are clean, dry and free of grease.
– The individual clips must lie against rotary stop and be posi‐
tioned vertically in the shaped hole.
– Turn clips anti-clockwise. While doing this, hold rear window
wiper motor stationary in installation position.

♦ Before removal, apply heat from hot air blower -V.A.G 1416-

reinstalled, nothing else than the adhesive remover -D 002
000 10- may be used to remove the adhesive remains.
♦ Make sure that the bonding surfaces are free of dust and
grease.
♦ The sensor must be bonded in place immediately after
cleaning.

♦ Do not remove protective film until immediately before instal‐

lation.
♦ Working temperature is approx. 21°C.
♦ After bonding, the sensor cannot be removed without dam‐
age. Adhesive pads are not reusable, nor available sepa‐

Removing
– With ignition switched off, disconnect earth cable from bat‐
tery ⇒ page 27 .

– Remove engine control unit, and lay it to one side with con‐
nectors attached ⇒ Rep. gr. 23; Engine control unit; Remov‐
ing and installing engine control unit -J623- or ⇒ Rep. gr. 24;
Engine control unit; Removing and installing engine control
unit -J623-.
– Press release buttons -arrows-.
– Remove cover -1- for electronics box in engine compart‐
ment.
– Detach cable retainer -3- from front cover -1-.

– Release retaining tab -arrow- using a screwdriver, and pull
off front cover -1- upwards.
– Remove fuse holder B -1-, and lay it to one side.

– Unscrew nuts -2-, and detach bracket for engine control unit
-1-.
– Release retaining tab -arrow-, and disengage engine com‐
partment electronics box -1- from studs.
– Lift out engine compartment electronics box.

– Detach cover.

– Press locking detent -1- to disconnect connectors.
– Swing retainer in -direction of arrow- and pull off connector.

– If present, remove guide -2-. To do so, release fasteners on
guide in direction of arrow -A-.
– Remove guide -2- from onboard supply control unit -J519-

-1- in direction of arrow -B-.
– Release retaining spring at top -2- in direction of arrow -A-.

– Pull onboard supply control unit -J519- -1- towards rear

-arrow B- out of bracket.
