High welding Rework % due to improper storage & distribution of SMAW consumables & poor joint
preparation before welding, following are the drawbacks of same.
D2 1. Man Hours Loss to carry out the rectification. 2. Delayed deliveries. 3. Customer dissatisfaction
Problem 3. Repetitive errors reflect a hindrance towards continual improvement. 5. Higher Cost of quality.
Description
1. Shift wise tracking of Welding & Finishing rework through Daily Rework status.
2. Logs for both storage & distribution are maintained at associates end.
3. Increased frequency of inspection by QA/QC at BWL, fit up & welding (before, during & after welding).
D3 4. WPS, tolerance charts are displayed at different locations.
Interim Action 5. Associates are instructed to rectify their Portable, baking & holding ovens.
6. QC team is empowered to stop welding process if welder found applying welds without unbaked
electrodes.

Welding & Finishing 1. Training on defects - cause & remedies, distortion control & good welding
practice is scheduled on weekly basis for all associate welders. 2. More stringent checks at storage &
distribution of electrodes, daily basis monitoring of Log book & QA signs. 3. More stringent In process
D5 weld inspections are in place & more frequent one point lessons. 4. Training for Qc team on welding
Choose inspection techniques for before during & after welding. (Daily review meeting between team members
Corrective Action on rework status & effectiveness of trainings) 5. Process is set for storage & distribution of electrodes &
training on same is given to consumables storage & distribution controllers of associates. 6. All the CJP
& PJP weld joints are well prepared & must be offered to QC for inspection before commencing of
welding.
