1. Project Details
2. Summary
2.1. General
The KAPONE INDEPENDENT POWER PLANT (KIPP) is located in the Kpone Industrial Area, close
to the Port in Tema City, approximately 32 kilometers (20 mi), east of the central business district of
Accra, the Capital and largest City in the Country.

The Cooling System of the KIPP is designed to use Sea water. The cooling effect would be achived
by circulating the water to / from the Intake and Outlet Tunnels with a sofisticated Pipeline System to
the Turbines and back to Sea.
The construction of such underground tunnels with a Micro Tunnel Boring Machine (MTBM, picture
below) has been subcontracted by Group Five to COLEMAN Company.
In order to drill the two horizontal tunnels from the onshore into the sea, COLEMAN required Lunch
Shafts to lower the TBM to the required underground elevation. BAUER Spezialtiefbau GmbH has
been subcontracted by Group Five to construct the rquired Guide Walls and the Secant Pile Walls for
the 2 TBM Lunch Shafts.

2.3. De-mobilization
After completion of the onshore drilling at Main Site and Sea side, the following equipment has been
re-exported to SOB:
All other equipment, accessories and tools are currently under demobilization from KIPP Projcet to
the BAUER ENGINEERING GHANA LTD lay-down area. Estimated completion of the overall
demobilizatio is 31st of March 2017.
According to mutual agreements made and based on provision of services from the client to BAUER
Engineering Ghana, the offical closing date for the billing of the rental rate for Plant and Equipment
hire was the 27th March 2017.
3. Site Resources
The site resource have been adjusted to match with the demands of the performance. During the BST
Contract for the Construction of the Secant Pile Wall of the 2 MTBM Lunch Shafts the works have
been running mostly in 2 shifts. Only the additional works for the construction of the Fire Water Tank
Foundation Piles have been run in day shift only.
The BAUER Engineering Ghana Contract for the Offshore Pre-drilling at the Outlet- and Inlet Pit
location has been carried out in one shift only.

3.2. Equipment:

4. Work Performance
What should have been a strait forward work performance according to the stipulated work and
service provisions in the signed Secant Pile Wall Contract Agreement resulted out with frequent
shiftings from Sea Side to Main Site location and vice versa. The reason for those instructions given
by the Client where partially based on the requirement by the Client to meet Milestone completions
and partially because of various reqired design changes.
In order to cover for all the implicated additional costs and extension of time, the following Variation
Orders have been made:
V.O. #1 – for higher rock strength and increased drilling dept at Sea Side – Shaft #1
V.O. #2 – for additional Onshor Recovery Shaft at Main Site (Half Moon Shaft)
V.O. #3 – for higher rock strength and increased drilling depth at Sea Side – Shaft #2
V.O. #4 – for additional construction of the Fire Water Tank Foundation Piles

However, the steep ascending and descending bed rock layers, as well as the different hardness
encountered at Sea- and Main Site, determend the drilling progress and effected the time schedule
accordingly.

Below you may see on the presented Ground Profile Cross Section of the Soil Investigation
Borehole Records how the geology layers went up and down, making it very difficult to predict what
will be encountered during the drilling, at which depth, on the various drill locations.

According to the provided geology report in the tender documents, up to a depth of -14,00 m measured
from the working platform level, the rock hardness of the various gneiss layers should have been as
follows:

Due to design changes made by Group Five and hence the requirement to drill at Shaft #1 location
each pile 3,25 m deeper (from original -15,00 m to -18,25 m), BAUER has faced a completly changed
situation. Now we had to drill in ordedr to reach the designed final depth, through: Strong (S = 75
Mpa), Very Strong (VS = 150 Mpa) and in some cases even Extreamly Strong (ES = >200 Mpa)
gneiss. Those variation from the original design have caused reduced drilling progress in much harder
rock, higher wear & tear then calculated, more frequent brekdowns and increased maintenance
requireements.
The Secant Pile Wall at Sea Side for Shaft #1 was performed from 28.12.2015 till 17.02.2016 due to
above mentioned reasons. The additional mobilisation, as well as additional costs arising from above
mentioned reasons hav been claimed by BAUER in V.O. #1 and accepted and paid in full by Group
Five.
After completeion of the Secant Pile Wall at Sea Side for Shaft #1, we have been instructed to move
to the Main Site and construct the additional Onshor Recovery Shaft at Main Site (Half Moon Shaft).
We returned back to the Sea Side on 20.05.2016, after completion of the Half Moon Shaft with all the
equipment and accessories, in order to complete the originally contracted 2nd lunch Shaft.
The construction duration of the Secant Pile Wall for Shaft #2 was from 30.05.2016 till 20.06.2016
and the performance was very similar to the one at Shaft #1. The additional effort and costs have
been compensated in full to BAUER by Group Five through V.O. # 3.

For this purpose we have re-calculated our unit prices based on experiance values gained during the
performance of the Shaft #1 at Sea Side. Our newly offered BoQ with estimated quantities of linear
meteres to be drilled through various soil/ rock layers at various depths, has been based on the
original Summary of UCS results from Main Site (please refer to table below) and the respective
Borehole logs.

However, the encountered drilling conditions on the Secant Wall Piles of the Half Moon Shaft have
not reflected the above mentioned rock strength at all. Quite the oposit, we have encountered extreme
rock hardnes of Fresh Gneiss, with drilling speeds of max 0,12 m to 0,25 m / h. For this purpose, we
have collected as much as possible our own samples, taken out of the drilling bucket of respective
piles. All rock samples have been properly labeld, sorted according to pile number and recovery depth
and send to the University of Mines and Technology, Tarkwa, Ghana for UCS testing.
The effords of taking smples from the piling works of the Half Moon Shaft and testing them in a
independent facility have resulted with proof of rock hardness in this area, ranging from ~ 90 Mpa to
192,92 Mpa.

The above mentioned resulted with a performance duration for the Half Moon Shaft and the 23 Secant
Piles + 4 Reaction Piles = total 27 pile nos. from 11.03.2016 till 19.05.2016 = 60 working days = 0,45
pile/day. Nevertheless, despite the slow drilling progress due to extreame rock hardness, it has proven
on KIPP site and conviced everybody, that BAUER is capable of drilling efficiently this very high UCS
values.
The presented quantity measurement, including required back-up documentation, as per BAUER
internal QA/QC standards, was accepted by Group Five. Full payment in accordance with re-
measured conditions of the offered BoQ for actual quantities performed has been recived.
We continued on the Main Site with V.O. # 4 – Additional Foundation Piles for the Fire Water Tank,
after completion of Shaft # 2 at Sea Side and some backfilling activities by Group Five due to previous
over-excavation at the required working platform area on 15.07.2016, with the below shown lay-out
of the piles.

Based on the experiance of the geology encountered during the performance of the Half Moon Shaft
and the visible rock surface and inclination of the rock (please refer to picture below) seen during the
open excavation in this area (please refer to picture below) and the consequently required backfilling
for our working platform, the design opinions of Group Five's and BAUER's design department in
SOB, about the required depth of the piles, have been quite different.
On the end, the decision has been made that if only week (W) to Moderatly Strong (MS) rock up to
31,25 Mpa is encountered during the drilling, the foundation piles should be drilled to final design
depth of ~ -16,00 m from working platform level. In case, that during the drilling in a depth below minus
10,00 m from existing working platform level rock layers of Strong (S = 75 Mpa) or Very Strong (VS =
150 Mpa) gneiss have been encountered, the finishing criteria for the final depth of such piles would
be a socketing in that rock layer of min. 0,50 m.
The total nos. 29 foundation piles varied based on above mentioned completin criteria with depths
from -11,05 m to -16,35 m and have been completed in a period from 15.07. till 12.08.2016. Full
payment in accordance with re-measured conditions of the offered BoQ for actual quantities
performed has been recived.
The construction drawings of the KIPP cooling plant showed that the MTBM will have to be recovered
from a depth of ~ -8,00 m below Sea Bed level, which is according to below presented Typical
Geological Cross Section exactly on the border of Very Strong (VS = 150 Mpa) and Extreamly Strong
(ES = >200 Mpa) gneiss, with at least 4,00 m of week (W) to Moderatly Strong (MS) rock above it.

Due to this reason, the originaly planned recovery method envisaged by the divers, to create a crater
around the broken through MTBM, by meanse of dredging and airlifting, could not be applicable in
rock. Group Five, under enormous pressure by the Owner of the Project and given Milestones, urged
BAUER to start with the pre-drilling and rock removal at break-through location immediatelly. It was
mutually agreed to sign at later stage a new local contract for the „Plant Hire Agreement and Offshore
Works“, with BAUER RESOURCES GHANA LTD, as soon as the legal formalities of the take-over
by BST have been completed.
In approx. 375 m distance from the Beach at the Sea Side, Group Five provided a drilling design and
surveyed the JUB at the Outlet Pit location of the MTBM as good as possible, so that we could drill-
out and remove the rock at a field with dimensions of 5,00 m x 20,00 m, based on Grid Lines from:
#1 to #20; with 5 nos. boreholes at each Grid Line, as shown below.

Actual encountered geological conditions during the drilling at Outlet Pit location confirmed basically
the above presented Typical Geological Cross Section. The actual recordings from the Daily
Progess Reports have been shown in a 3 D Sketch of hard rock elevations encountered.
The drilling process and overall performance at the Outfall Pit was excellent, thanks to the pre-
fabricated drilling template and our know-how of offshore works. We managed to complete at each
individual Row at lease 3 – 4 boreholes/ day, including temporary casing installation-/ extraction
works, drilling out of Sand/ Sandy Clay/ Soft – Weathered Rock and Rock material.
However, it was not our drilling speed and Grid Line (Row) completion, which has dictated the
performance progress, but rather the weater/ sea conditions and the possibility to movment/ set-up of
the JUB at next drill position. This situation has been anticipated by BAUER during the tender stage
and different rental rates for Standby situations have been incorporated in our Contract.
Actual starting- and completion dates of the offshore works were as follows:
The above mentioned completion date of the Intake Pit has been caused by an Offhire Notification
issued by the Client with Letter ref.: KIPP-G51-BA1-LET-019, due to continuous bad weater
conditions. In the subregion of West Africa, specially along the Gulf of Guinea and the Atlantic Ocean,
the rain season accompanied with strong winds and high swells (waves) lasts from midd of February
till end of May. Under this circumstances and the fact, that we have been paid rent from the Client on
a daily basis, even during stand-by situations, made this decission of his logical.

4.2.1. Maintenance
In order to allow for an unhindered performance, we had to mobilize additional accessories and tools
(please refer to 2.2 above). This import has made our work performance and simultaneous
mantenance of equipment, accessories and tools even trough a double shift performance possible.
