Induction heating technology is repeatable and easily controlled by the advantage of having an electronical control unit. Nowadays, numerical methods have gained so much importance that it become as a reference for the induction heating industry. Experimental methods are costly and time demanding procedures. However, making use of finite element method software, induction heating simulations of a steel gear can be performed relatively cost effective and in a short time. In this paper, induction heating simulation of an AISI 4340 steel gear using FEA software is performed. The effect of variation of inductor frequency and gear workpiece-inductor coil distance on the hardening depth of the gear surface is investigated. A new concept in the implementation of induction heating technologies using smart high-frequency ... more A new concept in the implementation of induction heating technologies using smart high-frequency power supplies is described. The smart heating control system consists of a single board industrial computer with built-in ELTA simulation software, several sensors and a visualization system. The real- time heating process is calculated and adjusted according to the required specification. Parameters invisible to sensors, such as the temperature distribution in the heated billet, are calculated and displayed in the process monitoring and documentation system for further analysis of product quality. An algorithm of analytical calculation of electrical parameters, allowing taking into account all the required design characteristics of the internal inductor with a magnetic core, is presented. The use of this algorithm and one-dimensional electro-thermal numerical calculation implemented in the ELTA program allowed to simulate and optimize wide variety of design options for induction systems.

The results of simulating the internal induction heating system are presented, which allow determining the main electrical and heating parameters at the stage of preliminary selection of the design of the induction coil and magnetic concentrator for induction heat treatment

Induction heat treatment of gear is very effective technology to increase hardness of steel. A gr... more Induction heat treatment of gear is very effective technology to increase hardness of steel. A great deal of experimental and calculating research has been carried out and published [1-10]. Many researchers have been spent a great deal of time investigating processes of induction heating and quenching using 3D software to meet necessary temperature profile in tooth and hardening depth. 3D simulation is effective, but in many cases not very simple process especially if designer wants to find a fast rational decision of current problems. For example it is difficult to find integral parameters of inductor and visualize the field and power source distribution in the gear. In order to perform these tasks more efficiently, the authors offered new version of ELTA with special Gear Application. Process of investigation may be simpler and faster than in case of 3D simulation due to advantages of this program. It is very convenient to input the gear parameters as well as inductor and process parameters. An idea of 2D gear model and structure of ELTA 7.0 is described in this paper. ELTA provides very fast and reasonably accurate simulation of electromagnetic and thermal fields in induction heating using a combination of two-dimensional numerical (Finite Difference) approach and an analytical account for finite length of the part and induction coil (Total Flux Method). This program is effective for preliminary evaluation of inductor parameters and visualization the field and power source distribution in the gear. Several examples of investigation for single and dual-frequency heating of gears are presented. Results of simulation can give the required information about the power, frequency, heating and cooling time and predicted hardening depth of gear.

The calculation algorithm and a designed addition program built into the ELTA allowed to model different variants of compensating schemes. The features of the inductor and power supply parameters reconciliation are considered. An analysis of series, parallel and combined compensation schemes with a transformer and without it used in the induction systems has been carried out.

This work deals with investigating of heat treatment and forging steel billets of round and recta... more This work deals with investigating of heat treatment and forging steel billets of round and rectangular cross-section using induction method of heating. Several industrial processes and induction installations used nowadays are very old and have to be sufficiently improved from technical and economical point of view. The first steps `Conceive - Design' before `Implement - Operate' ones need detail experimental and calculation investigations. The general-purpose FE programs such as Flux 2D and 3D, Ansys, etc. are rather complicated and time - consuming software to realise computer simulation. In multi-stage induction lines, the number of stages and the overall space are very big, that creates difficulties in using these programs. The ideology of ELTA programs is different. The engineering programs do not require special knowledge in computer simulation due to simple self-explanatory interfaces, preinstalled design options and database. This presentation is devoted to design of induction systems using programs ELTA 6.0 and 2DELTA. ELTA is a program based on 1D and 2D Finite Difference Method (FDM) with semi-analytical account for the lengths of individual inductors and loads. Calculations in ELTA are designed `in series of steps', i.e. power and temperature are calculated for each heating stage (inside the induction coils) and `cooling' stage (spaces between coils, quenching and holding zones). 2DELTA provides a two dimensional simulation of electromagnetic and thermal fields in cylindrical induction heaters using both integral and differential numerical methods. Multiple tests and comparison of simulation and experimental results show good accuracy of these programs. Description of the computer assisted design of induction lines is illustrated by several examples.

The problems of main negative effects created by high intensive electromagnetic fields (EMF) in i... more The problems of main negative effects created by high intensive electromagnetic fields (EMF) in induction systems and the possible technical solutions are described. These effects may be classified in four major groups. The well-known ldquoskinrdquo, ldquoedgerdquo and ldquoendrdquo effects due to non-uniform magnetic field can cause undesirable heating or overheat. The other effects, for example undesirable electromagnetic forces and electromagnetic emission, can influence on reliability and safety of induction system. Negative effects of EMF require special attention and investigation during the designing process and should be taken into account to obtain the satisfactory technical solution. Some results are presented to show the importance of studying and investigation to prevent negative effects for personnel and achieve the quality and high efficiency of technological process.

Main problems of melting in the induction crucible furnaces with graphite crucibles are presented... more Main problems of melting in the induction crucible furnaces with graphite crucibles are presented. These complicated systems were simulated using an electrothermal program ICF ELTA. Calculated electrical, thermal and several hydrodynamics parameters show a real advantage of graphite crucibles over classical non-conductive variant of crucibles for melting of aluminum. The results of preliminary simulations permitted to find the rational variant of crucible and refractory thickness, coil configuration and the power source from an economical point of view.

Comparison of experimental and simulation results for several existing induction forging heaters is carried out. Due to practicable accuracy of ELTA and 2DELTA programs authors have investigated different types of difficult task. Examples of case studies for slab and billet forge heating are shown. The main attention was paid to electromagnetic and thermal “end and edge effects” of load and total efficiency of heating process to obtain the required quality and effectiveness of technological process.
